You never really see the process of the Varia suit or any of the suits Samus wears coming on or off, outside of maybe her Smash Bros Brawl ultimate. I imagine it's very snug like the way the iron man suit.

It sort of just materializes around her and I think I recall it being described as a sort of second skin, more so than other sci-fi that use that term. To the point that removing parts of it while she was unconscious in Metroid Fusion was a surgical procedure.
